I am currently running ZyWALL_5_UTM_4.04(XD.0)C0. Never had any issues upgrading before. Even after reboot the message returns. -- Lets Kick it... |

The message says what to do - reboot the Z5 and retry the upload. The 4.04 series uses a lot of RAM, and after a while the available RAM cannot hold the new firmware image. When the router reboots RAM usage returns to about 26MB and the image can be loaded.
You can see the amount of free RAM on the home page. After a reboot, the system uses about 26MB, which in my case went up to 31MB after about 1000 hours uptime. The firmware image is around 3.5MB... you do the math.

I disconnecting everything, including removing my wireless card as described by Brano worked. -- Lets Kick it... |

| A while ago I replaced my 11Mb/s wireless card (which would use up to 80% of CPU when transferring big files) with a 54Mb/s Access Point. Hence I never had to upgrade the 4.0x series firmware with a wireless card in the Z5. It well could be that the use of the card reduces the available RAM even further. I don't think that the cables make much of a difference - thankfully some hardware is still devoid of processors and firmware .
