I can think of a few things which you don't mention, that might be useful.
•Have you done a WiFi site survey, to see what interference (analogue and digital) you might be suffering from?

•How about seeing what your computer is doing, when it locks up?

•And do you install the latest drivers, when you install a new card?

•And if you install a new card, do you make sure that you don't have two (or more) WiFi clients running, at any time?
